Why Flyrock Happens—and How to Stop It Flyrock is a critical safety concern in blasting operations. It can be triggered by several factors, including underbreak/overbreak at the free face, excessive explosives in weak zones, unplanned drilling angles, and inadequate stemming depth. These conditions, if not properly managed, can lead to serious accidents—but with careful planning, they are avoidable. A key insight comes from comparing 2D and 3D burden analyses. While 2D analysis considers only one angle of the free face, 3D burden analysis evaluates the burden from all directions, especially important when a drill hole is exposed to dual free faces. Human error, such as incorrect drilling angles, often leads to reduced burden at the toe, resulting in an uneven free face. This highlights the need for precision in hole positioning. Additionally, improper combinations of hole length and diameter or excessive stemming/explosives can significantly increase the risk of flyrock. Thorough planning and adherence to best practices in blast design are essential for both safety and efficiency.

⚠️ Two Real-World Problems from Poor Haul Road Design In 2007, at a cement mine in the U.S., a haul truck drove off a haul road that lacked proper berms and fell over 120 feet (36 meters). The operator passed away under tragic circumstances. The Mine Safety and Health Administration (MSHA) investigation concluded that the absence of a safety berm was a critical factor. Source: MSHA Fatality Report Increased Fuel Consumption from Steep Grades Research shows that road grades above 10% can cause a significant spike in fuel use. A 2022 study from SAE International revealed a direct correlation between road incline and diesel consumption in mining trucks, which increases operating costs considerably over time.
