Last week, one of NCAME's PhD students, Arun Poudel, successfully defended his Ph.D. final oral examination. Dr. Shuai Shao visited The College of Engineering and Engineering Technology of Northern Illinois University (NIU) and presented recent #NCAME research on the high cycle fatigue behavior of additively manufactured metallic materials. The overview covered materials with varying sensitivity to volumetric defects in their fatigue behavior, including Ti-6Al-4V and Inconel 718. #Unmachined specimens typically exhibit shorter fatigue lives compared to machined counterparts, primarily due to the presence of surface micro-notches. Methods based on standard roughness parameters provide an overall representation of the surface texture while ignoring the criticality of individual valleys and their morphology, thus overlooking the localized nature of fatigue damage. In this study, we adopted a fracture mechanics approach to identify critical surface features influencing the fatigue behavior of laser powder bed fused parts. Surface and sub-surface defects were detected using #XCT, and a new method to capture the geometrical features of surface micro-notches such as opening angle, depth, width, and radius of curvature was introduced. By combining these features with classical stress concentration formulae, we were able to adequately represent the fatigue criticality of surface micro-notches using calculated fatigue stress concentration factors.
